I don't model or anything like that, but I'd image that selecting the head you want would show somewhere on the screen what the name of that mesh is. If you resize it, I doubt you'd need to redo the texture mapping

In the .skin file, write the name of the helmet's surface, followed by a comma and then the texture directory, eg: head_eyes,models/players/armitage/mouth_eyes.tga Do you mean redo the UV mapping of the texture on the frankensteined mesh? If that's what you mean, then no

Can make the hilt use a specific/custom efx, so only that hilt will have the fire effect

I actually think the new lightsabre blades and hilt design looks pretty cool. The design is fairly logical ==> Prevents getting wrists cut off when doing a lock, and the blades is a nice fresh design imo, sorta remind me of t he Revan book front cover, which blades I was thinking of replicating at some point I'm also looking for it -
But then I can't gain any awesomenium mod files and stuff >.>

You could try using Gir's Revan for the mask, as skinning it on a face will make it look a bit odd when ingame when the character starts using facial expressions and such
